Mistakes That Sink Potato Processing Startups

Freezer tunnels and continuous fryers are the most capital-hungry items on the floor, and idle capacity is the fastest way to bleed cash. Size for committed volume plus a credible ramp, not for the dream order.
- Ignoring yield loss. Raw potatoes are not finished product. Peeling, trimming, slivers and moisture loss mean a meaningful share of every tonne never reaches the bag. If your cost model assumes one pound in equals one pound out, your gross margin is fiction. Lenders who know food manufacturing will spot this in the first read.
- Underbudgeting energy. Frying and freezing are the two largest variable costs in the whole operation. A plan that buries energy inside a vague overheads line, rather than naming kilowatt-hours per finished pound, reads as amateur. United States
Any facility that manufactures, processes, packs or holds food for US consumption must register with the U.S. Food and Drug Administration before it begins operations, whether or not the product crosses state lines (FDA, 2025). You first need a Dun & Bradstreet DUNS number, then register online, and renew biennially between 1 October and 31 December of even-numbered years. Under the FDA Food Safety Modernization Act you must also build a preventive-controls food-safety plan, the practical successor to traditional HACCP, which typically costs $10K to $50K once consultant fees and staff training are counted. Layered on top are state manufactured-food licences and local zoning and health approvals, which vary by jurisdiction.
United Kingdom
In the UK you must register the food business with your local authority Environmental Health team at least 28 days before you start trading; registration itself is free, and an Environmental Health Officer will inspect the premises. Beyond the legal minimum, most processors pursue a recognised certification to win wholesale and retail listings. SALSA (Safe and Local Supplier Approval) is the standard route for small producers, defined as fewer than 50 staff and under £10 million turnover, with audits that are less complex and more affordable. To supply the major supermarkets you will need BRCGS certification, which demands far more documentation and infrastructure but opens the door to the largest buyers.
Canada
If you plan to trade across provincial borders, import or export, you need a Safe Food for Canadians Licence issued by the Canadian Food Inspection Agency, supported by a written Preventive Control Plan. It is the closest analogue to the US FSMA regime and should be budgeted for if North American expansion is on the roadmap.
Across all three jurisdictions, the practical lesson is the same: approvals are a timeline item, not an afterthought. Build the FDA registration, the food-safety plan and the certification audit into a Gantt chart with realistic lead times, and show the lender that you cannot, and will not, ship product before they are in place. A plan that treats compliance as a parallel workstream rather than a launch blocker reads as the work of an operator who has been inside a food factory before.
Unit Economics & Margins
Most guides on this topic stop at "potato processing is profitable." The number that actually drives this business is finished cost per pound, and it is set by yield and energy long before pricing enters the picture. A processor typically posts gross margins of 25 to 40 percent and net margins of 5 to 17 percent once the line runs at a healthy utilisation. Where you land inside those bands is decided on the factory floor, not in the marketing plan.

Take a semi-automated frozen-fry line running 250 lb/hr, ten hours a day, 300 days a year. That is roughly 750,000 lb of finished product.
